Repair rate is a management metric, not a welder metric. The controllable causes usually sit upstream of the arc.
Repair rate is an engineering signal
A repair rate creeping from 2% to 6% rarely means welders lost skill. It means something upstream changed: a new consumable batch, a revised joint design, tighter fit-up tolerances, a new heat input range or a client inspector reading film differently from the last project.
Treating repair rate as a welder performance issue drives the wrong response — more supervision, less learning, and no reduction.
Where the controllable causes sit
Teams that bring repair rates down consistently work on four fronts:
- WPS discipline: welders working to an essential-variable range they actually understand
- Fit-up and pre-heat control, verified rather than assumed
- Defect trending by joint type, position and welder, reviewed weekly rather than at project close
- Shared interpretation standards so internal QC and the client inspector read the same film the same way
What changes in practice
The measurable outcome is fewer NCRs, less rework labour and shorter inspection hold times. The organisational outcome is a QA/QC team able to defend a weld package in a client meeting rather than concede it.
